The Interlocking FlexStack packaging system introduces a revolutionary way to enhance recycling processes by transforming each flexible package into a modular unit. These units can interlock with others to form compact, 3D clusters after the product has been consumed. The system utilizes compatible polyolefin materials, such as mono-material polyethylene (PE) or polypropylene (PP), with mechanical interlocking tabs that function like hook and loop fasteners. This design addresses current limitations in recycling by ensuring that the clusters behave like 3D objects in material recovery facilities (MRFs), thus improving recovery rates.
The Interlocking FlexStack system is currently at TRL 3, indicating that active research and development are underway. The path forward includes a phased validation approach: Phase 1 involves detailed design and lab validation; Phase 2 focuses on pilot trials with brand partners; Phase 3 assesses cluster behavior in real-world recycling facilities; Phase 4 explores optional delamination processes; and Phase 5 conducts comprehensive economic and lifecycle assessments for global scalability.
